Are there any alternative upgrade methods to get to CentOS 4.x ?
While a lot of people have posted routes and methods to move to CentOS 3.4 to CentOS 4 - the only reliable method that seems to work under different conditions is to boot the CentOS 3.4 machine using CD-1 from CentOS4, and type 'linux upgradeany' at the boot prompt.

CentOS 4 will then upgrade the CentOS 3.4 machine, and make all changes required to the filesystem in order to get a functional CentOS 4 install.

Once run through, its always a good idea to check the functions you use often, server settings and UI components.

 Upgrades from CentOS-2.1 or CentOS-3.x to CentOS-4
There are possible issues with using "linux upgradeany", and doing a fresh install is best whenever possible.

These issues include:

SELinux requires special extended attributes that will may not be there if you do an upgrade. So your SELinux support will be limited.

If you use YUM to upgrade, you won't have even the limited SELinux support.

The upstream vendor recommendation is very clear:

(Although upgrades are supported from versions 2.1 and 3 on x86 processors (or version 3 on an AMD64, EM64T or Itanimum system), you are more likely to have a consistent experience by backing up your data and then installing this release of EL4 over your previous installation.

So my recommendation ... I agree with the upstream vendor, bite the bullet now and do a fresh install (it will save to time in the end anyway)

I also want to reply that there is a good thread on how to do this via yum in the CentOS forums ... but I still don't recommend it. I will include it here for those who are brave and want to do it via the yum method anyway, reguardless of the recommendation. This method is WorksForMe on one machine for testing, as always ... your mileage may vary
